Trying to recover data from an external usb drive. The drive seems fine, windows detects it but the large partition windows reports as not formatted.
I have tried no repairs yet.

I realized how old the version of diskpatch I had so I got the latest version and put it on a USB key (handy!).

An error popped up when selecting the disk about the geometry of the disk not matching or some such. I told it to not change it (wasnt sure what to do) and then Disk Patch stopped (to prevent damage I think it said). It put me back to the first screen then.

There is some damage. A support analysis log would be handy for pinpointing the problem, so please create and post one.

When DiskPatch stops it displays an error code, any chance you can tell me what that was?

Assuming the partition table is okay, and it seems to be, you can try a Boot Sector Rebuild. Look here for more info:

It wont let me make a support analysis log, though I was able to in my first post with the older version of Diskpatch.

I'll give the boot sector rebuild a try and report back

I can't start any repair procedures without selecting a disk and that is when the error pops up.

The very first time I ran this newest version of Disk Patch, it said something about geometry not matching and I suspect I answered a question wrong, hehe.

No, that's not it. I've been tracking the error and I can't find anything that makes sense, so my guess is that something in the machinery is messing things up. You said the older version of DiskPatch worked correctly, so give that a try. The BS repair that I suggested earlier works fine in that version too.
If you like you can try the latest Work In Progress version, I'll prep it and put it up here asap.

Simply put the DP.EXE file that's in the ZIP on the USB key you prepared earlier.

Another thing to try may be to not use the USB key to boot the PC, instead use a CD (which can be built with the Boot Media Builder, look in the DiskPatch Start menu folder). May make a difference because your disk is also on USB, we've seen this sort of thing go wrong before.

Found one problem, I was running disk patch on a spare computer that turned out to have a bad mobo. I am now running tests on another spare computer and the boot sector rebuild is progressing nicely. I will let it finish and create a log for you. Will report back soon.

You selected the wrong geometry for that log, it should be 255/63.
Either way, there is quite some damage to the file system structures. What happened?

Hanging during a repair is weird. That can only be caused by malfunctioning hardware. Any chance you can check the disk's health (http://www.diydatarecovery.nl/dp_manual/guide_smartcheck.htm) ? You need (and should run anyway) the latest DiskPatch for that, and there is a chance that the health check won't work for USB connections. It's best to have a disk connected directly anyway, when repairing, so perhaps you can eliminate the USB connection somehow.

I have now removed the disk from the external enclosure and connected it directly to a SATA cable now. I am now using only the latest version of disk patch.

I also Ran Seatools for windows and did a couple smart tests and a short drive self test.
It failed all. And then 30 min later I ran 2 more smart tests and it passed. Weird.

Excellent, good show.

There are some very high error counts in the SMART log, but the main health stats seem to be okay. It's as if the disk hasn't failed yet but may be about to, but that's just a feeling. Your disk's history seems to support this.
I'd clone the disk if I were you, and then work with the clone. That is, if the contents of the disk warrant that kind of time investment. Otherwise you may simply consider replacing the disk.

I am cloning with the new drive. It has been going for an hour now and says that the time remaining is: 35635:21

That doesn't sound right to me, is the old drive so bad that a clone will take years? LOL
