Here is the DiskPatch Log Analysis file for a failed internal 2TB non-system SATA II NTFS HDD which became unreadable in Windows Explorer but still showed up in Disk Management for a Windows XP SP3 system (log analysis done while drive connected via USB). After drive failed, I mistakenly set it to Active in an attempt to get it working but used the DiskPart command to set it to Inactive prior to running DiskPatch. Drive was completely full at time of failure (virus?). I ran several other data recovery programs but managed to recover only 60-70% of the data. Will the DyiDataRecovery tools allow me to recover more?

There doesn't seem to be anything wrong as far as DiskPatch is concerned, but that doesn't mean that there are no problems. What can you tell about what happened prior to failure? Are there any (windows) error messages that may tell us something?

Note: the boot sector (the first sector of the volume) says the volume was created with a geometry of 240 heads and 63 sectors, but now it is seen as a 255 heads/63 sectors disk. This is probably caused by the 'new' USB connection. Because of this DiskPatch may not find all the elements that are needed IF a recovery is performed. When working with a disk in situations like this, if possible, one should leave the disk on its original connection. Any reason you moved the disk to the USB connection?

Thanks, Tom. I tried to run the scan with bad HDD connected internally but I cannot get it to work using the boot.iso image burned to CD included with DiskPatch v4.

The error is: "Bad or Missing Command Interpretor, Enter the Full Shell Command Line: command.com /P /E:256". Must be an incompatibility with FreeDOS.

Can you create a custom boot image for the CD/DVD ROM with DiskPatch v4? This is a Windows XP SP3 system with no boot from USB option or floppy drive.

The disks seem fine, in terms of physical health. DiskPatch also does not find problems, so the trouble exists within the file system. This can not be repaired, so you'll have to use a program like iRecover to lift data from the damaged volume.
It seems you have already tried a file recovery solution and that went fairly well I see. You could give iRecover a go, the trial version should give you an idea of what can be recovered. In general iRecover gets better results than most other tools because of the way we approach things.

Thanks, Tom. I will give iRecover a go. Also, I have often wondered whether I have a motherboard, power supply or HDD controller issue but those should show up on the SMART report or the DiskPatch analysis, or do I need a special 'burn in analysis' type tool?

The issues you mentioned can not be detected by SMART or DiskPatch, you'll need dedicated software for that. In most cases the manufacturers supply these at the time of purchase or on their websites.

Thanks, Tom. You don't think the disk geometry has anything to do with the problem?

Both are identical 2TB drives but one shows up as 255/63 (current active) or 193/23 (geometry on disk), while the other is 240/63 (active) or 180/3 (on disk).

We see 2 disks:

Don't know where you see those values, but in general:

Modern operating systems ignore these CHS values anyway. So both a system BIOS using odd values and odd values in partition tables are ignored. Odd values used by a system can be caused by odd values in partition tables: some BIOS-es try to adapt to what they see in the MBR partition tables.
